If it hasn't already been mentioned... One might also consider adding a headlight relay under the hood. This would remove the load from the trouble prone headlight switch and eliminate the problem. The only downside I see to doing so would be that the amp gauge on the dash would no longer "see" the load from the headlights and could disguise an alternator problem were one to exist.
